Nobody should be pushing a half-tonne cart by hand

Manual pushing and pulling is one of the most under-reported causes of soft-tissue injury in a warehouse, and unlike lifting it rarely gets flagged, because the load never leaves the floor. The forces involved are large: the effort to break a loaded cart out of standstill is far higher than the effort to keep it rolling, and it climbs with every worn caster and every floor joint. A powered cart or a walk-behind tugger removes that peak force entirely. It also removes the second problem — needing a forklift and a licensed operator for a job that is really just moving something from A to B.

Carts

Motorized platform carts

Self-propelled decks in the 1,000 to 10,000 lb range, walk-behind with variable-speed throttle control. The workhorse option where product needs to move regularly between two fixed points and a forklift is overkill.

Tuggers

Electric tuggers

Walk-behind and ride-on units that couple to what you already own — carts, trailers, racks, dollies, wheeled equipment. Capacities scale a long way up, so one tugger often replaces several purpose-built powered carts.

Lift

Motorized lift and scissor carts

Carts that both move a load and raise it to working height, so the transport step and the positioning step happen on one machine. Useful at machine in-feeds, assembly stations and anywhere product is transferred by hand.

Application

Application-specific carts

Die carts, tool carts, long-deck carts running to twenty feet, utility and stock carts, and institutional units for linen, laundry, gas cylinders and mail. Where a standard deck does not fit the job, these usually do.

How these get sized

Four numbers and one photo of the floor usually settle it.

The load

  • Total weight including the cart or trailer itself, not just the payload
  • Deck size needed, and whether the load overhangs
  • Load height — tall loads change stability and steering feel
  • Whether you are moving one cart or towing a train of them

The route

  • Distance per trip and trips per shift — this sizes the battery, not the motor
  • Floor surface: sealed concrete, worn concrete, expansion joints, ramps
  • Grades, dock levellers and any threshold the unit has to climb
  • Tightest turn and narrowest doorway on the route

Power and controls

  • AGM batteries for lower up-front cost; lithium iron phosphate for opportunity charging and longer life
  • Charging location and whether the unit can charge between shifts or must run continuously
  • Variable-speed control, and reverse-belly or anti-crush protection for walk-behind units
  • Braking behaviour on ramps, which is what operators actually notice

Where these pay for themselves

Three cases where the numbers are usually easy.

Replacing forklift trips

A forklift moving a cart from receiving to a line is an expensive machine and a licensed operator doing a job that needs neither. A tugger lets an unlicensed worker do the same move, and frees the truck for work only it can do.

Repetitive routes

The same trip, several times a shift, is where manual pushing does its damage — and where a powered unit recovers its cost quickest. If someone is walking the same loop all day, that loop is the one to power first.

Long or awkward loads

Long-deck carts and tuggers handle product that will not sit on a pallet and will not fit a standard cart. Pairing them with cantilever racking at the storage end usually removes a lot of manual handling from the whole flow.

The job

Weight, distance, frequency, floor condition, and the tightest point on the route. Photos of the load and the doorway are worth more than a paragraph of description.

Cart or tugger

If the load is always the same and always on the same deck, a powered cart is usually simpler. If you already own the carts, or move several different things, a tugger almost always wins.

Motorized cart and tugger questions

Cart or tugger — which do I need?

A powered cart carries the load on its own deck. A tugger carries nothing; it couples to carts, trailers or wheeled equipment you already have. If you own a fleet of manual carts, a single tugger usually gives you more for the money than replacing them with powered decks.

Does the operator need a forklift licence?

Walk-behind powered carts and tuggers are not lift trucks, so licensing requirements differ from forklifts. Operators still need training on the specific equipment, and you should confirm your own obligations with your health and safety lead, since it depends on the unit and how it is used.

AGM or lithium batteries?

AGM costs less up front and suits single-shift use with overnight charging. Lithium iron phosphate costs more, charges opportunistically during breaks, tolerates partial charging and typically lasts several times longer. If the unit runs across more than one shift, lithium usually works out cheaper over its life.

Will it handle our ramps and dock levellers?

That is a sizing question rather than a yes-or-no. Grade, load weight and surface together determine whether a given unit has the traction and braking for the route. Tell us the steepest grade and we will size against it rather than against flat-floor figures.

Can we tow more than one cart at a time?

Yes, with the right coupling and the right capacity — that is the main reason to choose a tugger. Train length is limited by braking distance and by your tightest corner, not usually by the tugger’s rated pull.

Do you supply parts and service?

We supply the equipment and can quote spares. Service arrangements vary by manufacturer, so we will tell you up front what the support looks like for whichever unit we recommend.
